What are the aluminum alloy low-pressure casting processes, and what are their advantages and disadvantages?

The entire forging process can be divided into three basic stages: forging preparation, mold preparation, and casting part finishing. Forging metals are metallic alloys used in the forging manufacturing process to produce forged castings. These alloys are primarily composed of chemical elements and are combined with other metals or non-metallic elements to form alloys commonly referred to as forging alloys. Next, let’s take a closer look at the low-pressure casting process for aluminum alloys, along with a detailed overview of its advantages and disadvantages.

(1) Filling and pressurization—the so-called “lifting pressure” often mentioned refers to the working pressure required when the molten metal level rises to the gate. At this point, it’s crucial that the molten metal rises at a controlled, moderate rate within the riser tube. Only then can gases trapped inside the mold cavity be effectively evacuated, thereby preventing splashing of the molten metal as it enters the gate.

(2) The working pressure specified at the top of the mold, to which the molten metal material is raised, and the rate of pressure change at the liquid-metal level—this rate is the filling rate.

(3) The manipulation of voltage and voltage rate should be carried out in an orderly manner within a reasonable range.

(4) The pressurization time must be carefully controlled—too short or too long is detrimental to storage.

(5) Proper control of mold temperature and pouring temperature is also crucial. During low-pressure aluminum alloy casting, the operating temperature of the metal mold is generally maintained between 200 and 250°C, while for thick-walled, complex castings, the pouring temperature is controlled within the range of 300 to 350°C.

Advantages:

1. It can produce parts with intricate shapes, especially blanks with complex internal cavities.

2. With broad adaptability, commonly used metallic composite materials in industrial production can all be forged, with forging capacities ranging from several tons up to hundreds of tons.

3. The raw materials are widely available, of high quality, and cost-effective, such as scrap steel, used parts, and slag fragments.

4. The appearance and specifications of the castings closely match those of the parts, reducing the amount of machining required and classifying them as non-cutting manufacturing processes.

5. Widely used: In agricultural machinery, 40% to 70% of the net weight, and in CNC lathes, 70% to 80% of the net weight, are castings.

Defect:

1. Its physical performance is inferior to that of cast steel parts, such as coarse structure and numerous defects;

2. Sand-mold casting, discrete parts, and small-batch production—high labor efficiency for workers;

3. Castings suffer from unstable quality, involve numerous process steps, and are affected by a wide variety of factors, making them highly prone to defects.

4. The quality of castings directly affects the overall quality of castings; therefore, when selecting casting alloys and casting processes, it is essential to start with the quality of the castings themselves and take into account the occurrence and prevention of key defects.

What are the development trends in gravity casting of aluminum alloys?

The evolution from traditional, time-honored casting processes to today’s contemporary casting techniques or liquid-solidification molding technologies is closely linked not only to the deepening and advancing fundamental research on the crystallization and solidification theories of metals and alloys, the continuous emergence and improvement of various solidification technologies, and the application of electronic information technology, but also to developments in the chemical industry, mechanical engineering, manufacturing methods, and technological advancements. Next, let’s take a closer look at the development trends in aluminum alloy gravity casting.

1. The so-called directional solidification technique refers to a process in which the heat generated by molten metal is dissipated along a specific direction, or by rapidly solidifying a shape-memory alloy in a particular orientation. As a result, crystal growth (solidification) is directed toward that specific orientation, ultimately yielding casting components with either a unidirectional crystalline structure or a single-crystal structure. With continuous advancements in cooling and control systems, the intensity and directional control of heat dissipation have steadily improved, leading to an expanded temperature field at the periphery of the heterogeneous interface. This not only enhances the crystal’s anisotropy but also produces a more precise, straighter, longer, and more uniformly oriented solidification zone. The directional solidification technique has now been widely adopted in the manufacturing of turbine blades made from high-temperature alloys, as the directional growth of the microstructure significantly improves the material’s physical properties, thereby enabling higher operating temperatures for the blades.

2. Rapid solidification technology refers to a cooling rate—ranging from 10³ to 10⁹ K/s—that is significantly faster than the conventional handcraft standard (10⁻⁴ to 10⁴ K/s)—and enables liquid aluminum alloys to transform into solids under these rapid cooling conditions. In terms of microstructure and properties, this process yields extremely fine crystals (typically less than 0.1–0.01 μm, even down to nanoscale crystals), eliminates segregation defects in alloy constituents, and promotes the formation of highly refined precipitate phases with exceptionally fine particle sizes. As a result, the resulting materials exhibit high strength and excellent wear resistance. By employing rapid solidification technology, metals can bypass the conventional crystallization process (characterized by compositional undercooling and crystal growth) and directly form a solid material with an amorphous structure—commonly known as metallic glass. These amorphous alloys possess unique structural characteristics marked by a disordered arrangement that imparts distinctive mechanical, magnetic, optoelectronic, and physical properties, thereby enabling their widespread application.

3. Another advancement in the technology for producing composite materials is the so-called “composite material fabrication,” which involves introducing reinforcing phases or special components into a nonmetallic or metallic matrix and then controlling the solidification process to ensure that the reinforcing phases are distributed or arranged in the desired manner. On the basis of the high fracture toughness inherent in composite matrices, the presence of reinforcing phases further enables these materials to exhibit properties that differ significantly from those of conventional single-phase materials—for example, high strength, excellent high-temperature performance, and superior fatigue resistance. Currently, a variety of processing techniques have been developed for fabricating composite materials, such as the sequential solidification method for producing self-reinforced composites. The application prospects in these areas will continue to expand.

4. After more than 20 years of research and development, the semi-solid forging technology—specifically the semi-solid forging forming technique—has now entered the stage of industrial application. The underlying principle of this method is to intensely stir the shape-memory alloy during its solidification process (which can be achieved through mechanical, electromagnetic, or other means), thereby breaking up the dendritic crystal structure that typically forms during conventional casting and creating a dispersed particle microstructure. This results in the production of a semi-solid metal liquid that exhibits a certain degree of fluidity. Subsequently, this semi-solid metal liquid can be shaped using conventional forming techniques such as aluminum die casting, extrusion, and free forging to produce billets or castings.
